Často sa stane, že pri renovácii narazíme na zdanlivo neriešiteľný problém. Zväčša to býva poškodenie nezohnateľnej súčiastky, alebo chýbajúci diel skladačky. Obvolaním všetkých priateľov a zberateľov sa nám však nemusí podariť takýto problém vyriešiť. Ba ani internet a inzertné portály nemusia uspokojiť túžbu po dokončení rozpracovaného diela a tak sa stane, že niektoré projekty musia čakať aj niekoľko rokov na doplnenie skladačky.

It often happens that we encounter a seemingly unsolvable problem during the renovation. It is usually a damage to a part that is nowhere to be found or a missing piece of the whole unit. Even by calling all friends and collectors, we may not be able to resolve such an issue. Also the internet or bazaar web sites do not have to satisfy the desire to complete what we are working on, so it happens that some projects have to wait several years to complete the puzzle.

Presne to sa stalo aj mne. V priebehu niekoľkých rokov som si pomaličky dopĺňal súčiastku po súčiastke do ojedinelého projektu Ariel 500 ohv  model E - Super Sport. Tento motocykel sa vyrábal zhruba jeden rok a bol to v danej dobe najrýchlejší model tejto spoločnosti. Celkovo bolo vyrobených len 900 kusov. Mal však svoje chyby a niektoré technické riešenia museli byť v neskorších modeloch zmenené. Práve pre tieto problémy  sa veľa kusov tohto modelu nezachovalo. V priebehu niekoľkých rokov sa mi podarilo skontaktovať celkovo s tromi zberateľmi, ktorí majú tento motocykel kompletný a pojazdný a s asi tromi ďalšími, ktorým tiež chýbajú niektoré časti.

The same happened to me. During several years I slowly gathered one part after another to complete an unique project, Ariel 500 ohv model E – Super Sport. This motorcycle has been  produced during one year only and at that time it was the fastest model made by this company. There were around 900 motorcycles of this model made overall. It had some issues and some of the technical features had to be changed on later models. These issues were the cause why only few of motorcycles of this model survived till this day. Within several years I managed to get in touch with three collectors who have their bikes complete and ready to ride and three guys who miss some parts in order to put the bikes together.

Pravdepodobnosť, že sa mi podarí kúpiť chýbajúci valec, bola teda veľmi malá. Zistil som, že si môžem zapožičať jeden použiteľný valec na vzor. Jeho majiteľ sa s ním však nechcel rozlúčiť a kúpa teda neprichádzala v úvahu. Bol síce z modelu C, alebo D, no model E má odlišnosti len v skrátení rebier na jednej strane a túto úpravu bolo možné spraviť dodatočne podľa motocykla umiestneného v Národnom Technickom Múzeu v Prahe.

There was only a little chance to buy the missing cylinder. I found out that I was only able to borrow one cylinder to use it as a sample. Its owner did not want to sell it. The cylinder came of the C or D model, but the E model has only differences in shorter cooling fins on one side of the cylinder. This problem was easy to be solved by modifying the fins according to a motorcycle placed in Prague National Technical Museum.

Rozhodol som sa teda pustiť sa do výroby nového kusu. Vedel som, že tak pomôžem aj niekomu , kto valec potrebuje pre modely C a D a preto bola voľba jasná. Nepôjdeme cestou sústruženia a frézovania zo "špalku", ale spravíme formu a budeme sa pokúšať takýto valec odliať. ,, Ak to vedeli spraviť pred sto rokmi, dnes sa to musí podariť znova." Taká bola aspoň vízia. Nie je to však také jednoduché, ako sa zdá. Materiál je pri odlievaní veľmi horúci a po vychladnutí sa scvrkne. Chcelo to teda nájsť človeka, ktorý má s takýmto procesom skúsenosti a bude vedieť vypočítať, alebo odhadnúť o aký rozmer musíme zväčšiť formu, aby sa po vychladnutí  rozmer valca zhodoval s originálom. Našťastie sa mi pri príležitosti každoročnej Arielrally v Česku podarilo skontaktovať s chalanmi, ktorí boli ochotní sa do toho pustiť.

I decided to get into a process of manufacturing a brand new piece. I knew it would also be a help to others who need cylinders for C and D models and so the decision was clear. But we will not got the way of turning and milling from the block, instead of that we will try to cast it. If „they“ knew how to do it hundred years ago then it has to be possible to do it again now. At least that was our vision. But it is not as simple as it seems. The material is very hot when poured into a cast and it shrinks when it gets colder. It was necessary to find somebody who has an experience with such process and who will be able to calculate or estimate how much larger the mould has to be in order to get the same dimensions as the original after the new cylinder cools down. Luckily I got in touch with guys on an annual Arielrally who were willing to take a chance on it.

Problém však nebol len s veľkosťou formy, ale aj s jej tvarom, čo sme zistili hneď po odlievaní skúšobnej várky. Stačila len malá odchýlka  v tvare jedného z rebier a pripravený model nebolo možné otlačiť do formovacieho piesku. Pri vyberaní sa pripravený odtlačok poškodil. Nezostávalo nič iné, len znova prepracovať model. Museli sme naniesť novú vrstvu živice a rebrá postupne opracovať do tvaru, ktorý už vyhovoval pre formovanie. Po pár týždňoch prišiel druhý pokus. Tentokrát sa podarilo spraviť krásne odtlačky, zostávalo už len čakať na odliatie. Rozhodli sme sa pre výrobu ôsmich kusov z dôvodu, keby sa niektorý z odliatkov nepodaril, alebo poškodil pri ďalšom opracúvaní, aby bolo s čím ďalej pracovať. Zo zlievarne však prišla nelichotivá správa. Ani jeden z valcov sa nepodaril.

The problem was not only the size of the mould but also its shape, what we found out immediately when casting the first test batch. Only one small deviation in a shape of one fin and the template was no table to be imprinted to a forming sand. The imprint got damaged right after the template was removed from the sand. There was no other way than to rework the template again. We had to put another layer of resin and to process the fins into a shape suitable for forming. After few weeks we were ready for another shot. This time we managed to make beautiful imprints to a sand form so we only had to wait for casting. We decided to produce eight pieces just in case that some of of the casts will not come out right or would be damaged during further processing. But bad news came from the foundry. None of the cylinders came out right

Konce rebier boli tentokrát úzke a roztavený materiál dobre nedotiekol. Valce sa síce odliať podarilo, no mali škaredé, zubaté a nedotečené rebrá. Táto správa nás nepotešila, no keď sme sa dali na boj, musíme bojovať. Model putoval na ďalšiu úpravu rebier a vtokov materiálu. Nepoužiteľné valce z prvej várky šli späť na roztavenie a túžobne sme čakali na ďalší pokus. Tentokrát to vyšlo. Odliali sme zasa osem kusov. Je pravda, že drobné nedotečené rebrá sa objavili, ale už sme boli spokojný. Odliate valce pomôžu zachrániť pár odložených projektov, ktoré už roky čakajú na svoj deň "D" a mne sa zasa podarí postúpiť v tom mojom o veľký kus ďalej. Snáď ma už nebude čakať žiadne pozastavenie sa  nad ďalšou nezohnateľnou súčiastkou a čoskoro, za pomoci priateľov oživím tento v čase zabudnutý skvost. Valce už sa obrábajú, tak držte palce a snáď o rok štartujeme. 

The ends of the fins were too narrow this time and the melted material did not spread through the mould properly. They managed to cast the cylinders but the fins were not looking good as they were jagged and not casted completely. Those were bad news but we had to carry on with our battle. The template again had to be remodeled, especially the fins and incomes of the metal material. The useless cylinders went back to be melted and we waited eagerly for another try. This time it all came out right. We cast new eight cylinders again. It is true that some small deffects on the fins appeared again but we were satisfied. The moulded cylinders will help to save several projects that have been put aside for years and which are waiting for their D day. And of course it will help me to advance in my project. Hopefully there will be no more delays due to any parts missing and not being able to find it anywhere. The cylinders are now being processed and I believe that soon with a help of my friends we will be able to bring this jewel forgotten in time to life. So wish us luck and hopefully we will crank up next year.
